Setting up a Graco airless spray unit: Safe setup & initial commissioning

From correct grounding to the first spray test: This is how to set up your new Graco Ultra, ST Max or Nova spray unit step by step – for maximum safety and optimal results from day one.

Before you start: The 3 pillars of safety

1. Proper grounding

Prevents static buildup and electric shock. Use only grounded outlets and three-pole extension cords (min. 2.5 mm²).

2. Master pressure relief

The be-all and end-all for any maintenance. Always before work: switch off the unit, unplug it and relieve pressure against a grounded metal container.

3. Full protective equipment

Safety goggles, gloves, suitable clothing and respiratory protection are mandatory for airless work.

⚠️ Critical safety notice: Never place your hands or body parts in front of the spray tip! Even from a great distance, the high-pressure jet (up to 227 bar) can inject fluid into the skin and cause severe injuries. The trigger lock must always be engaged when not spraying (see safety instructions page 3).

Step by step: How to put your Graco airless into operation

Follow this numbered guide for a safe and smooth start. The steps are based on the official installation and operating instructions.

1 Setup & site preparation

Select a well-ventilated, low-dust location on a solid, level surface. Keep the area free of debris, flammable liquids and ignition sources (no smoking!). Keep a suitable grounded material container (e.g. metal tray) and a fire extinguisher within reach.

2 Check electrical connection

Make sure your power supply meets the requirements (according to technical data page 32):

  • 230 V models: 230 VAC, 50/60 Hz, min. 7.5 A (as a guideline for 495 models)
  • 100–120 V models: 100–120 VAC, 50/60 Hz, min. 15 A

Plug the original power cord with intact grounding pin directly into a grounded outlet. Avoid adapters! For extension cords: only three-pole, cross-section min. 2.5 mm² (AWG 12), length preferably under 91 m.

3 Connect & ground material accessories

Ground the material container: Place the metal bucket on a conductive surface (e.g. concrete), not on cardboard or wood. Ideally, additionally connect the bucket with a grounding wire to a water pipe or other ground.

Connect hoses: Securely connect the suction hose to the material container and the pump. The high-pressure hose is connected to the pump and the spray gun. Tighten all connections hand-tight.

4 Perform the first functional test

Fill the material container with a suitable, thinned test material (e.g. low-viscosity primer). Set the pressure regulator (potentiometer) to the minimum setting (turned fully counterclockwise). Switch the unit on using the power switch. Slowly increase the pressure until the pump runs and delivers material.

Tip for the test run: Hold the spray gun in the grounded material container during the first start-up to release any air in the system and recycle material.

5 Pressure adjustment & first spray test

Test the spray pattern on a sample surface (e.g. cardboard). Adjust the pressure with the pressure control knob so that a uniform, fine spray mist is produced without dripping. Observe the maximum recommended tip sizes for your model (see table).

Guideline values for basic settings

The optimal settings depend on the material, tip and desired result. The following values from the technical documentation (page 32) provide initial guidance:

* According to the data sheet, the maximum tip size is higher (e.g. 0.023" for 495 models). For start-up and standard paints/dispersion coatings, smaller tips are often better.

What you should absolutely avoid

❌ These mistakes cost money & are dangerous

  • Working without protection: Never spray without safety goggles, gloves and respiratory protection (according to the material safety data sheet).
  • Unsuitable materials: Use only materials that are compatible with the wetted parts (stainless steel, PTFE, etc.). Especially: Never use halogenated hydrocarbons (e.g. 1,1,1-trichloroethane) in aluminum parts – explosion hazard! (page 4)
  • Modifying the device: Do not make unauthorized modifications to the unit. This can invalidate safety and warranty.
  • Misusing hoses: Do not kink hoses, pull them over sharp edges or use them as carrying handles.

Final procedure: How to finish properly

Proper post-processing after spraying is just as important as setup in order to keep the unit in good condition for a long time.

  1. Safely relieve pressure (as described in step 1 of the safety instructions).
  2. Thoroughly flush with the solvent recommended by the material manufacturer until clear flushing medium emerges.
  3. Clean and dry the spray gun and tip separately.
  4. Store the unit in a dry, frost-free place. If there is a risk of frost: add special antifreeze (such as “Pump Armor”) to the pump.
  5. Unplug the power cord and check all components for damage.
