Irregular powder output in powder coating: identifying and eliminating causes

Uniform powder discharge is crucial for high-quality coating results. Irregularities can lead to uneven layer thicknesses, surface defects and increased material consumption. Below, we explain common causes and provide practical solutions based on recommendations from GEMA.

1. Total air volume too low

An insufficient air volume can destabilise the powder flow and lead to irregular discharge.

Solution: Ensure that the total air volume is in the range of 4–5 Nm³/h to ensure a stable powder flow.

2. Fine-grained powder or poor flowability

Fine-grained powder or powder with poor flowability can impair uniform discharge.

Solution: Use powder containers with fluidised air and vibration to improve flowability and ensure a constant powder flow.

3. Pressure fluctuations due to high consumption

A short-term high compressed air consumption can lead to pressure fluctuations that negatively affect powder discharge.

Solution: Install compressed air storage tanks immediately upstream of the point of high consumption to compensate for pressure fluctuations.

4. Unsuitable hose routing

Cross-sections that are too small or tight radii when laying powder hoses can disrupt the powder flow.

Solution: Ensure that the radii of the powder hoses are at least 150–200 mm to enable smooth powder flow.

5. Unfavourable ratio between fresh and recovered powder

An unbalanced ratio can affect the consistency of the powder output.

Solution: Implement an automatic fresh powder system to ensure a balanced ratio and consistent powder quality.

6. Contaminated injectors

Contaminated injectors can impede powder flow and lead to irregular output.

Solution: Clean the injectors regularly, ideally daily, to ensure consistent performance.
